The size of a Compressor is calculated by using flow at a certain pressure (CFM/BAR) for example 600 cfm (Cubic feet per minute) at 8 bar pressure. When a unit is sized for a new plant, one normally uses the plant consumption (the airflow needed by production), the height above sea level and the pressure required. Once the units are installed one assumes that the plant should run without any problems for the rest of its production life, but there is one aspect that all end users do not take into consideration and that is air loss through air leaks.

Air leaks are mostly caused by the following:

  • Bad installation of pipes.
  • Worn Couplers.
  • Worn Rubber hoses.
  • Worn Control pipes.

The above happens due to normal wear and tear and what Customers don’t realize is that the loss through air leaks can cause high maintenance cost, high energy costs and wear and tear on the internal parts of a compressor. This is all since the compressor needs to work harder to keep the flow and pressure up in the plant.

The Air flow/loss through a small orifice of 3mm at 7 bar is 26 CFM (736 l/min) it only takes 11 of these small air leaks to consume 50% of a 600 cfm compressors capacity. I therefore always advise my customers to fix their air lines and air leaks before thinking that their current compressor is not producing the airflow it was designed for.
